I will truly hate to ask this - is there any reason you did not lock the transparency of the layer and just paint with a brush, any color you wanted? Uhhh, no. It never occurred to me. Thanks for the suggestion.

I am pleased in the extreme to report that, in spite of not knowing exactly what made the difference, I have managed to use the workflow previously described to create a shirt design that will print using the Direct-To-Film process without losing any detail. If anyone is interested, I'll be happy to post the workflow. Thanks again for the support.
